What Die-Cast Aluminium Means

Die-casting is a manufacturing process where molten aluminium is forced under high pressure into a steel mould, producing a dense, dimensionally accurate, and thermally excellent component. Die-cast aluminium has: thermal conductivity of ~130–170 W/m·K (excellent heat transfer from LED junction to ambient air). High strength-to-weight ratio - strong but not heavy. Corrosion resistance - aluminium forms a natural oxide layer that protects against rust. Excellent dimensional accuracy - gasket grooves and seal surfaces are precise, ensuring reliable IP65 ratings. Die-casting is the gold standard for LED luminaire housings worldwide.

Die-Cast Aluminium vs Plastic Housing

Thermal performance: aluminium conducts heat away from LED chips ~1,000× better than plastic. A plastic-housed LED runs 15–25°C hotter at the LED junction - dramatically shortening life (for every 10°C above optimal, LED life halves). Durability: UV radiation in India's intense sunlight causes plastic to yellow, crack, and become brittle within 3–5 years. Die-cast aluminium is unaffected by UV. Fire safety: aluminium is non-combustible. Plastic burns and can drip flaming material - a serious concern for public road luminaires. IP integrity: plastic warps with temperature cycling, degrading gasket compression. Aluminium maintains dimensional stability across -20°C to 80°C.

How to Verify Housing Quality

Tap the fixture: aluminium makes a clear metallic ring; plastic makes a dull thud. Weight: a die-cast aluminium 40W street light weighs 2.5–4 kg. A similarly-sized plastic housing weighs 0.8–1.5 kg. Check the heat fins: die-cast housings have cast-in heat sink fins - part of the body, not add-ons. If fins are thin plastic additions or absent, the housing is not properly designed for thermal management. Check the wall thickness at cut edges (e.g., at the cable entry): die-cast aluminium is uniformly dense. Cheap pressed sheet aluminium is thinner and has visible seams.
